Utilization of the Arena simulation software and Lean improvements in the management of metal surface treatment processes

Introduction This paper discusses the application of Arena simulation software and Lean principles to improve metal surface treatment processes in a Portuguese company. By simulating the current and proposed production management processes, the study identified constraints, proposed improvements, and predicted positive outcomes such as reduced waiting times, increased production, enhanced customer satisfaction, and improved market competitiveness. The research emphasizes the significance of continuous improvement and Lean practices in enhancing process efficiency and overall competitiveness in the industry.

Research Objectives The study aimed to used Arena simulation software to predict the impact of proposed improvements in metal surface treatment processes in order to reduce waiting times, and increase productivity in a Portuguese company in the metalworking sector.  The study aimed to use Lean tools and principles to eliminate waste and improve quality in production processes.

Research Objectives Cont. The study aimed to implement Lean practices to enhancing process efficiency and competitiveness. The study identified constraints in zinc coating and lacquering processes and found that expanding layout and adding resources decreased waiting times and increased production, making the company more competitive.

Methodology The research analyzes the production system of metal surface treatment processes in a Portuguese company in the metalworking sector. Through a review of the literature, appropriate Lean support tools were defined for proposing improvements. The impact of the proposed improvements was then assessed using Arena software to simulate the current and future states of the company's factory. This focused on changes to the layout and resource additions to streamline process flow

Results The proposed improvements in factory layout and resource management streamlined metal finishing processes like zinc coating and lacquering, resulting in reduced waiting times, minimized stock transport without production, and increased productive capacity, enhancing the company's competitiveness in the Portuguese metalworking market. The simulation results showed a decrease in waiting time per batch by 18%, a 27% decrease in work in progress, a decrease in the number waiting in painting by 17%, and an increase in production by 33% .

Results Cont. The lacquering process was identified as the most critical because of its long waiting times and incomplete tasks during regular hours, causing customer dissatisfaction. The company achieved improvements in workflow by expanding the factory layout and acquiring additional resources, resulting in a more harmonious and organized method of operation.
